Bulk T-Shirt Printing Methods
Not every bulk printing job is the same - the right method depends on your design, quantity, and budget. Here’s how each technique performs at scale.
Screen Printing - The Best Choice for Bulk Orders
Screen printing is the industry standard for bulk t-shirt printing, and for good reason. It produces bold, vibrant colours with an exceptionally durable finish that holds up wash after wash - which is why it’s the go-to choice for wholesale t-shirt printing, event merchandise, corporate uniforms, and large clothing runs.
How it works: ink is pushed through a mesh stencil (one per colour) directly onto the fabric. The result is a thick, rich print that outlasts most other methods. Setup requires a minimum of 25 units per design, but the more you order, the lower the cost per unit - making bulk screen printing the most cost-effective option for large runs.
Best for: single or limited-colour designs, consistent large runs of 25+ shirts, corporate branding, events, promotional merchandise, and clothing brands wanting maximum durability.
Direct-to-Garment (DTG) Printing
DTG printing applies ink directly onto the fabric using a specialist printer, making it ideal for full-colour, photographic, and highly detailed designs that don’t suit screen printing. There’s no setup cost and no minimum order - which makes DTG a great option for bulk orders where each shirt has a different design, or where you need a complex multi-colour artwork reproduced accurately across a mid-size run.
DTG is best on 100% cotton or high-cotton blend garments. The cost per unit is higher than screen printing at large volumes, but the quality and flexibility for detailed artwork makes it worth considering for the right job.
Best for: complex or photographic designs, runs where each shirt varies, or bulk orders under 50 units where screen printing setup costs would outweigh the savings.
Direct-to-Film (DTF) Printing
DTF is a newer printing method that produces full-colour, highly detailed prints via a film transfer - and it works on a wider range of fabrics than DTG, including polyester blends. No minimum order, no setup fees, and excellent colour reproduction make DTF a strong choice for medium-volume bulk orders where design detail matters.
Best for: bulk orders on mixed fabric types, designs with gradients or fine detail, and runs where you need flexibility across garment styles.
Embroidery
For bulk orders that require a premium, textured finish - think corporate uniforms, hospitality workwear, polo shirts, and branded hoodies - embroidery is the professional’s choice. Thread stitched directly into the fabric doesn’t crack, peel, or fade. Pricing scales well with volume for embroidered bulk orders.
Best for: logos on polo shirts, work shirts, caps, and jackets. Corporate bulk orders where quality and longevity are the priority.

Who Uses Bulk T-Shirt Printing at Halo Print Co?
Our bulk printing is popular across a wide range of Sydney-based clients. Here’s who we work with most — and how we approach each type of order.
Businesses & Corporate Teams
Branded bulk t-shirts and polos for staff uniforms, corporate events, and team-building days. We work with Sydney businesses of all sizes — from a café needing 25 printed staff shirts to a company kitting out a team of 150 for a conference. Screen printing for bold single-colour logo runs, DTG for more complex full-colour branding, embroidery for a premium polish on polos and workwear.
Events & Festivals
Bulk printed tees for concerts, markets, charity fun runs, school fairs, club nights, and community events across Sydney. For event merch, screen printing is almost always the right call — bold designs, vibrant colours, and cost-effective at volume. We’ve helped events from intimate 25-person runs to larger festival merchandise orders, all picked up directly from our St Peters studio.
Schools, Universities & Community Groups
Bulk t-shirt printing for school camps, graduation days, sports carnivals, university club merch, and community organisations. We understand school and group orders often come with tight budgets, mixed sizes (kids through to adults), and firm deadlines — and we’re used to making it work. Come in and see us, or get in touch to discuss your run.
Clothing Brands & Streetwear Labels
For clothing labels based in Sydney, we work on everything from pre-launch samples through to seasonal screen printing drops. Consistency across a bulk run matters — every shirt needs to match the approved proof. We work closely with indie brands and streetwear labels in the Inner West and across Sydney to make sure each drop is executed exactly as intended.
Sports Teams & Clubs
Bulk printed training shirts, supporter merch, and club tees for local Sydney sports clubs, gyms, and school teams. We can add player names or numbers to personalised bulk runs using DTG or DTF, and we understand sport deadlines — get in touch early and we’ll work backwards from your game day.
Pop-Ups, Markets & Brand Activations
Running a pop-up stall, market activation, or brand launch in Sydney? Bulk printed tees make a brilliant merch piece or branded uniform for the day. DTG is perfect for small pre-event runs where you need flexibility on design and quantity, while screen printing suits larger runs you want to sell across multiple events.

Screen printing on a budget garment (like Ramo or Good Mates) with a simple one or two colour design is typically the most affordable bulk option, especially at 50 units or more. Reducing your design to fewer colours significantly lowers screen printing costs. For complex or full-colour designs in smaller quantities, DTG or DTF often works out more cost-effective than screen printing.
